Had one of them days (well nights) ..... yeh the shite ones!

Wiring - realised even 'new' stuff needs a little alteration. need some bullet connectors for odds n sods like oil pressure switch, neutral switch, rear brake light, front brake light (flags)....ahh well I'll have to suss out what connectors i need and add em to the shopping list of parts like the reg/ rect combo and a starter relay.

So far - its going so so.

Clutch perch and lever are YZF, put the cable in and - well with 'straights' its a NO No. The cable run is too tight due to the angle the cable exits the lever. High bars or clip ons and its a maybe.

So ive changed to a ZX6 perch & lever, a 2 bolt fixing easier to take off. Also has a span adjuster and is black so it matches the brake lever!
Attach cable at cover end (just to try the clutch as it'll have to come off) bolt up ......1 bolt wont go in (next to neutral switch) cover off, have a look in ....shite.... its been helicoiled..... an its fooked.
Its loose and on the piss.
After some jiggery pokery (dont ask) it literally 'dropped out' - bugger, one baggy hole. Measure up - over 8mm no wonder it was on the piss.

Time for a brew & some think time......... whilst sat there staring at said 'baggy hole' tinkering with the gearchange (as yer do :roll: ) ..... shit - wont go into first :!:

So chain / sprocket off, gear change shaft out .......

Well, not sure wot the problem is (was) as it'll click into first if i (crudely) move the drum with grips.
Must of cocked up with the prawls or summat?? :oops:

Anyhow, back with the 'baggy hole', after an hour or so of 'fannying around' i ran a 10mm tap into it, found a alloy spacer 10mm x 50mm with a 5mm pilot hole through it. Tapped the centre 6mm and ran a 10mm die nut down the outside.
Filed some flats on 1 end so icould tighten it in, mixed some 'Double Bond' cream - same as this (except i was given it) Good stuff but how much :shock:

Put the stud and bond mix in, tightened it, then cut it off. Filed it flush and cleaned the tapped hole out.

Have left it to fully cure but all looks ok.

No pics as .....well time and a place, an to say i was a little bit pissed off earlier would be an understatement.

Hopefully try the cover on tomorrow and if alls ok see why the gearchange wasn't avin' it ......yeh i know "operator error" no doubt.

If the engine is "dry" - no oil, it's often bloody hard selecting any gears :shock:
And on the 7th day... Zeds were created!

Cheers fer that Mr Pigford, eased my mind a little.

Think till i can try it through the gears there will be some doubt tho' - admittedly me heart sank yesterday at the thought of having to split the cases :cry:

Still, for now - stay positive. Just been out there and tried the the outer sprocket cover. Fingers crossed all seems allright.

So there we have it, one last thing - can anyone tell me wot this is? Wot its function is? ...can it 'go in the bin?

Refered to as a Switch outage indicator. Plugs into the main loom under the tank by the coils.

Sanderz, that little gizmo in the last pic is what illuminates the brake warning light if the bulb fails, but it's probably knackered anyway.

When selecting gears, you wont be able to go up through the box without the rear wheel spinning & it may be easier to select first with the engine turning over?

Tidy repair on that knackered thread, congrats for carrying on & getting over the 'setbacks'......... I'm sure there'll be a few more yet, but just deal with 'em as & when they turn up & don't let it get you down. :sou

Recently had the idea to 'size up' the shims - just for referance. So following Chrisu's excellent guide http://www.z1ownersclub.co.uk/forum/vie ... ight=shims gave it a go. Thought it would just be an exercise to use the shim tool and mic them up as they were all 4-6 thous clearance (old money.)

First shim out showed signs of being reground underneath - hhmm not good.
Having sized up the 8 shims turned out 7 had been ground! So a trip over to Z power for new ones. Ah well showbiz Jim, showbiz.

Had a chat with me ol' mucker Smett at M&A sheet metal about welding the exhaust hanger (off a Fazer) Originally looked like this but with the can now shortened and the rear pegs needing to go on, well it wasnt going to work.

So with it jigged up after cutting it about it came back to me like this -

Nice one mate :bow (dirty deeds done dirt cheap) there'll be more odds n sods needing welding soon :roll:

.....the rear pegs being one.
The YZF ones ive cut up as i only want the pegs and bracket.

The idea being when its folded up its 'in line' with the frame rails.

The rear footpeg mounts will be 'trimmed' after welding so some of the bulkyness will go. Could even paint em black...

Other than that, a few little brackets for the speedo cable an the brake lines.

Put a new clutch pushrod an bearing in,(new plates an H/D springs) connected cable up, tried it ......

geeeeze - i aint Popeye - how hard was the lever! :shock: Can see why some go the Hydraulic route.

The gearchange 'set up' is touching the sidestand spring at the moment, not a lot but its there. May have to juggle around with it.

Picked up these final bits for the wiring but will have to have a bracket made to mount the centre wiring harness/ plugs as the battery box is GSX so the side mounts are different ...not thought this through have i ...ha ha no :roll:

Oh an the starter relay and fuse will have to go somewhere .......hmm ....no i havn't thought this through .......bollox

I'm liking this Sanderz :up

Gear change/spring issue could probably be sorted by rotating the splined thingy clockwise & extending the link rod.
If I remember rightly & used a fitting to fit the gearchange shaft from Harris, I also had to fit a stop to the back of the rearset, so the stand wouldn't foul the gear change linkage.

That's about the best pic I can find, my thingy attached to the splined shaft doesn't look any shorter than yours, perhaps it was just fitting the side stand stop that gave it the clearance...... It was a while ago. :gom

Looking at it again, I remember turning the thingy round, so the joint faced inwards, missing the spring. :sou

In any good project there are periods where it bogs down and the corner you have boxed for yourself becomes apparent.

GB an' Piggy Thanks for the input - pics really do help. Its a minor issue at the moment but one that'll need addressing at some point (that growing snag list ha ha) Im sure with some 'tinkering' and thought it can be resolved.
I have thought of 'losing' the adjustable plates as at the moment im using a 30mm spacer off the gear lever to align the rod - doesn't look that good but works... I'll try reversing the rod end on the linkage and take it from there - when? err ... one day....

Yeh the similarities are there, sit drinkin beer, watchin the box when i should be 'out there'. Onslow - Go slow ...slow cooker for sure.

Well after a few promts with a big stick or rather a few calls to say "owz that bike comin' along?" Read that as a kick up the arse to get me doin' summat!!
Well ive made a start on the 'panel mount' Mk 1 on the go...

Still need to 'tidy' it all up but as this was the trial piece (Mk 1 of many prob) to mount it as i needed to see if it'll all fit behind the side panel.
It'll be rubber mounted and all being well (yeh right) still have clearance on the panel.

We'll see ...no doubt Mk 2 / 3 will be on the cards.
